Why this matters
A great driver in a bad box is still a bad speaker. Most DIY disappointments aren’t exotic crossover math — they’re volume, bracing, leaks, and ports that fight the driver.
Mistake 1: Guessing net volume
Gross internal volume ≠ net. Subtract displacement for the driver, ports, bracing, and stuffing. If your build notes say “1.0 ft³ sealed” but you never measured after bracing, you’re not on the manufacturer’s alignment — you’re on vibes. On the bench: Measure internal H×W×D, convert to liters/ft³, subtract known displacements. Log the net volume in the build notes.
Mistake 2: Leaky sealed boxes
Sealed only works if it’s actually sealed. Cable holes, poorly fit baffles, and unsealed driver flanges turn a Qtc alignment into a mystery box. Quick check: Press gently on the cone (driver disconnected or carefully). A sealed box should resist and return; a leak feels soft/mushy. Fix: gaskets, caulk (non-toxic where appropriate), terminal cup seals.
Mistake 3: Port length by spreadsheet only
Port calculators assume clean tubes and known end corrections. Slot ports, foam-lined tunnels, and sharp exits shift tuning. Chuffing at modest levels means the port is too small or too sharp — not “the woofer is bad.” Builder rule: Oversize port area for home listening levels; round/flare exits; verify with REW near-field + port mic if you can.
Mistake 4: No bracing on large panels
Thin panels flex → coloration and midbass smear. Cross-braces and window braces matter more than boutique wire for most first builds.
Mistake 5: Stuffing as a personality filter
Stuffing absorbs midband energy and can slightly affect effective compliance — it is not a fix for wrong volume. Use it deliberately; don’t pack a ported box like a sealed one and expect the same tuning.
